A cracked panel after a windstorm is more than a cosmetic problem. It can let cold air, rain, and pests into the greenhouse just when your plants need stable conditions. Polycarbonate is built for hard use, but no glazing material is immune to flying debris, improper installation, shifting frames, or years of exposure. The key is matching the new sheet to the existing system, protecting the panel during cutting and handling, and reinstalling it so water drains correctly.
Start by Finding the Cause of the Damage
Before ordering a replacement panel, inspect the area around the break. A single puncture from a branch or thrown object is usually straightforward. A long crack near a fastener, repeated panel movement, or several damaged sheets may point to a problem with the frame, clips, or installation method.
Check that the surrounding frame members are straight and firmly connected. Look for loose glazing bars, missing retaining clips, worn seals, and sharp metal edges that may rub against the panel. If your greenhouse has shifted after heavy snow or high winds, correct the structural issue before fitting new glazing. Otherwise, the replacement panel may fail in the same spot.

Choose a calm, dry day if possible. Replacing roof glazing in gusty weather is not worth the risk. For elevated roof panels, use stable ladders and have a second person hold the sheet and pass tools. Never put your weight directly on polycarbonate roofing.
Remove the Damaged Glazing Without Hurting the Frame
Photograph the panel and its mounting hardware before disassembly. A few quick photos can save time when reinstalling caps, clips, or overlapping sections in the correct order.
Remove exterior caps or retaining strips first, then loosen the clips or fasteners that hold the panel in place. Keep reusable hardware organized by location. For multiwall polycarbonate, orient the internal channels vertically on walls and in the direction of roof slope on roof sections. This lets condensation drain through the channels instead of collecting inside them. Installing the sheet sideways can shorten its service life and create persistent moisture buildup.
Seal the open channel ends correctly. The upper edge generally needs solid foil tape to keep out dust and insects. The lower edge needs breather tape so condensation can escape while debris stays out. Finish exposed ends with the proper U-profile or end cap, making sure any drainage holes face downward and remain open.
Before installation, identify the UV-protected face. It should face outward toward the sun. Many sheets are labeled on the protective film, so do not remove that film until the panel is positioned correctly.
Install and Seal the Replacement Panel
Set the new panel into the lower channel or support rail first, then guide it into the side and upper channels. Keep the sheet square with the frame and confirm that it sits evenly before securing anything. For a roof panel, work from the lower edge upward according to the overlap pattern of the greenhouse design.
Reinstall the original glazing bars, caps, clips, or fasteners in the reverse order you removed them. Tighten hardware enough to hold the panel securely, but never crush the sheet. Polycarbonate needs room for seasonal expansion. If your system uses drilled fastener holes, those holes should be properly oversized according to the panel manufacturer's instructions, with washers that spread pressure across the surface.
Use only sealants and tapes compatible with polycarbonate. Some chemical-based sealants can cause stress cracking over time. In many greenhouse systems, the correct gaskets, caps, and glazing tape provide the weather seal without requiring caulk. Use neutral-cure silicone only where the manufacturer specifies it.
Once the panel is secured, peel away the protective film. Do not leave it in place for weeks under direct sun, as it can become difficult to remove.
Check Your Work Before the Next Weather Event
Close doors, vents, and nearby windows, then inspect the replacement from both inside and outside. Look for visible gaps, loose trim, exposed channel openings, and areas where the panel is pinched. A gentle hose test can help reveal leaks around roof glazing and sidewall joints. Keep water flow light and avoid spraying directly upward into seams that normally shed rain.
Finally, check the panel after a few days of changing temperatures. If clips loosen, a cap lifts, or the panel begins to bow, make the adjustment early.
